Corrugated mailers: what ECT and flute thickness actually mean
ECT 32, ECT 44, B flute, E flute — a plain-English guide to reading corrugated box specs so your shipping cartons stop failing and your printed packaging arrives intact.
If you have ever compared shipping boxes from two suppliers and found one costs 40% more for what looks like the same brown carton, the difference is almost always hiding in two specs printed in a small circle on the bottom flap: the ECT rating and the flute size. Neither is marketing language. Both are measurements, and once you can read them, box shopping turns from guesswork into arithmetic.
Here is the working frame, and it is worth stating up front because it saves people a lot of money: corrugated is a structural product, and printed packaging is a presentation product. They are not competitors. A well-built shipping carton and a well-printed folding carton do completely different jobs, and most packaging budgets go wrong by asking one item to do both.
What the flutes actually are
Cut the edge off any corrugated box and you will see the same construction: a wavy layer of paper sandwiched between two flat sheets. The wave is the fluting, and it is the whole reason cardboard is stiff. Flat paper folds. Paper bent into arches resists compression, because each arch transfers force sideways into the liners instead of collapsing straight down.
Flute sizes are named by letter, and — this trips up nearly everyone — the letters are not in size order. They were assigned in the order the profiles were invented, not by thickness. Committing the rough thicknesses to memory is more useful than the letters:

Two rules cover most decisions. Thicker flutes cushion better and stack better; thinner flutes print better and pack tighter. And double wall means two fluted layers glued together — usually B/C — which is how you get real strength for heavy or tall-stacked freight without moving to wood or plastic.
E flute is the one to know if you sell retail products. It is thin enough that the box does not balloon around the item, and its liner is flat enough to print on without the flute lines telegraphing through the ink — the ridged look you sometimes see on cheap printed shippers.
ECT, and why it beats the older number
Older box specs list burst strength (sometimes “Mullen”), which measures how much pressure it takes to push something through the board from the inside out. That number made sense when boxes were shipped loose in rail cars and the failure mode was puncture.
Modern freight is palletized and stacked, so the failure mode changed. Boxes get crushed from above, not punctured from within. Edge Crush Test measures the thing that now matters: take a one-inch-wide strip of the board, stand it on its edge, and press down until it buckles. The pounds of force it survives is the ECT rating.
The common grades:
- ECT 32 — the default single-wall carton. Fine for parcel shipments under about 20 lb that will not be stacked deep.
- ECT 44 — a meaningful step up in single wall. Worth it for heavier items, longer supply chains, or anything that sits on a pallet.
- ECT 48 and above / double wall — heavy goods, tall pallet stacks, or repeat-use shipping.
A useful rule of thumb: stacking strength falls off fast once a box gets damp or has been opened and re-taped. Published ECT figures are for new, dry board in ideal conditions. If your product ships through humid regions or gets consolidated at a third-party warehouse, buy one grade above what the arithmetic says you need. That single decision prevents more damaged shipments than any amount of extra tape.
Where printed packaging fits — and where it does not
This is the part most guides skip, and it is where the money is.
The corrugated outer is a structural container. It is almost always plain kraft, it is bought by the bundle, and the customer throws it away within ninety seconds of opening it. Printing full color on it is expensive, and the print gets scuffed in transit anyway. The printed layer belongs inside. That is what folding cartons are for. Our packaging line runs on 14PT Uncoated and 18PT C1S stock — thick, rigid paperboard that holds four-color printing and optional spot UV beautifully, and that has no business being asked to survive a parcel network on its own.
Concretely, the pairing that works for most brands:
- A roll end tuck box as the branded inner carton. The rolled side walls give it real rigidity, it ships flat and folds by hand, and it comes in 5” x 7” x 1.7” and 5.5” x 5.5” x 2.625” on 14PT Uncoated or 18PT C1S.
- A plain E-flute or B-flute corrugated mailer as the outer, sized so the carton does not slide.
- If your product is cube-shaped or you want the inner box to feel more like a gift, a cube box does the same job with a different silhouette.
For anything larger or shaped unusually, print and trim boxes give you full printed flat sheets — 8.5” x 11” up to 19” x 27”, 14PT Uncoated or 18PT C1S, four-color front with optional spot UV — that you die cut and convert to your own dieline. Worth knowing before you order: die cutting and box conversion are your responsibility on print and trim products, and when you assemble it the thumb hole tab goes on the inside. Turnaround is seven business days.
Quick recommendation matrix
Light retail product under 2 lb, parcel shipped. E flute outer, ECT 32, with a printed folding carton inside. Keeps the package small enough to avoid dimensional weight charges.
Product 5-20 lb, single parcel. B or C flute, ECT 32 single wall. This is the ordinary brown box and it is genuinely fine.
Heavy, fragile, or palletized. C flute at ECT 44, or B/C double wall. Do not economize here — a replacement shipment costs more than the entire box upgrade across a year’s volume.
Subscription or repeat shipments. E flute outer plus a printed inner carton. The inner carton is where the repeat customer’s attention goes, and it is the cheaper surface to print.
Wine, spirits, or premium gifting. The structural question is mostly solved by the insert, not the flute. A wine box handles presentation; the corrugated outer just has to be ECT 44 or better because glass is heavy and unforgiving.
When it is not a corrugated question at all
A fair number of packaging problems get solved with something far cheaper than a box upgrade.
If the product is flat, slim, or non-fragile — apparel, prints, paper goods — a poly mailer with a printed insert card costs a fraction of any corrugated option. If the product is already in a retail carton and just needs shelf identity, a header card plus a polybag replaces the box entirely. And if what you actually want is for a plain brown outer to feel branded, a printed label on the seam does that for cents rather than dollars.
